Combustible Dust Risks In Paint and Coatings Manufacturing

The use of powders is common in paint and coatings manufacturing, but this aspect of these industries increases the risk of combustion. Powders often contain materials that can create a fire or explosion when exposed to a specific environment.  

An environment that is conducive to combustion depends on various factors, such as dust collection, ventilation, and the presence of potential ignition sources. With this guide, professionals in the coatings industry can see how prevention is a critical task for avoiding dust combustion.  

Risks Inherent to Combustible Dust 

Combustible dust creates hazards by the common nature of the triggering environment, as well as the ease with which this dust can ignite. These dusts range from organic powders, including flour or wood dust, to powdered metals and plastics. All that certain types of dust need to generate a fire, flash fire, or explosion is the proximity of the dust and an ignition source. Ignition can come from the presence of heat, electrostatic energy, or even friction. 

The risk lies not just in the initial ignition, but also in potential subsequent events. When a dust combusts, that event may be the ignition source for other accumulated dust. The first deflagration can even trigger a second one by shaking loose other dust near the ignition source. 

Hazards Contributing to Combustible Dust Risks 

Dust Accumulation 

Powder coatings grow in popularity for several reasons, one of which is that the powder can be reused for other applications. Without adequate dust mitigation though, the presence of excess powder can lead to dust accumulation.  

Fine particulates settle onto nearly everything, such as walls, flooring, surfaces and equipment. Dust clouds that settle onto electronics can ignite whenever the equipment carries static, overheats, or experiences an electrical fault. If that dust cloud explodes, the presence of dust accumulation in the area might trigger a larger explosion that is harder to contain. 

Inadequate Ventilation 

Ideally, the area in which workers are applying paints and coatings has sufficient ventilation, but sometimes the system fails to meet needs. Ventilation acts to remove the dust that can accumulate around powder manufacturing, storage, and application areas. Many manufacturing facilities rely on industrial dust collectors. These collectors pull excess powder through a hood or other collection system, filter it and contain it for removal or disposal.  

The efficiency of any ventilation system for combustible dust depends on its design, installation, and upkeep. If a ventilation system exposes the dust to a potential ignition source, it can combust from within the ducting or equipment itself. If the ventilation system fails to properly remove the dust, any part of the manufacturing area can become a hazard due to dust accumulation. 

Ignition Sources 

Many different types of ignition sources exist throughout facilities. Without proper protections or safeguards, a hot bearing, an electrical receptacle, a stray spark from welding, or even the movement of powders themselves can become ignition sources.  While most facilities are concerned about ignition sources outside of equipment, it is also important to evaluate what is happening inside a process and equipment handling powders to ensure that dust clouds or layers do not pose a hazard.  

Poor Housekeeping Practices 

Using the right equipment and facility design can only go so far—especially for manufacturing systems that do not take advantage of the latest safety practices and technologies. Poor housekeeping can contribute to increased risk of combustible dust hazards. For example, if the ventilation system is failing, workers may shift to cleaning up the dust instead of addressing the failure. While this may be a short-term solution, over time, it is likely that dust will accumulate and become a hazard. 

The lack of sufficient cleaning and dust removal can increase the chances of an explosion, even if it appears that the manufacturing area is generally clean. Organizations that are unsure about their practices may need to consult with a process safety expert to identify ongoing hazards and formulate a plan to mitigate them. 

Combustible dust can be a serious hazard, particularly in facilities that are not designed to contain it. By considering the risks and hazards present with certain powders used in paint and coatings manufacturing, stakeholders can make practical changes to lower the chances of an explosion. A Dust Hazard Analysis (DHA) is a great starting point to know and understand the hazards at a facility related to combustible dust.
